My iPhone 16 was damaged, so Apple replaced it with another 256GB model. I avoided buying extra cloud storage and successfully backed up the old phone to a Windows laptop using the Apple Devices app. The backup initially seemed to be around 249GB, but after checking the AppData folder I found that one failed attempt was taking up space and the actual successful backup is about 217GB.
The replacement iPhone reports roughly 240GB of available storage, yet restoring the backup failed with an insufficient-storage error. When I briefly completed setup, nearly 90% of the phone appeared to be classified as System Data. I erased it again and am now trying to restore directly from the Hello screen. The replacement also had to be updated to a newer iOS version first.
Could the iOS update be using enough additional space to prevent the restore? Is a 217GB computer backup expected to fit on a phone showing about 240GB free, and are there any other safe steps I should try? I'd rather avoid third-party selective-restore utilities unless they're genuinely necessary.

If the restore still refuses to work, one possible workaround would be temporarily using an iPhone with more storage, restoring the computer backup there, and then transferring the data to the replacement phone. It’s a costly and inconvenient option, though, so I’d first confirm that the 217GB folder is the only valid backup and retry from the Hello screen before buying anything else.
A 256GB phone showing around 240GB available is normal. The advertised capacity and usable capacity aren’t the same, since the storage is measured differently and iOS reserves some space. The phone itself probably isn’t defective.
Also, the size of the backup folder may be misleading if multiple attempts were saved. Check each backup folder separately in the Apple folder under Windows AppData; failed attempts can remain alongside the successful one. A backup is usually smaller than the amount of data used on the old phone because app binaries aren’t copied and can be downloaded again later.
The huge System Data reading was probably leftover data from the incomplete restore, and erasing the phone should clear it. Restoring while the phone is still on the Hello screen is the correct method. I’d avoid third-party tools such as selective-restore utilities because they add privacy and reliability risks.
I found two backup folders and deleted the older failed attempt. The remaining successful backup is about 217GB. I didn’t realize the backup could be smaller than the storage used on the old phone, so hopefully the restore can complete normally now.
That’s a tempting fallback after all the trouble, although I’m really hoping the smaller, cleaned-up backup solves it without needing another phone or extra cloud storage.
